    The history of this repair began with a typical problem: Fiat 500e does not load and does not start after a long time of not using the car. From the initial interview, I learned that the car could stand in this condition for several months. Therefore, we immediately started disassembling the HV battery

    An additional problem that came to light after dismantling the battery, was broken warranty seals. So the battery has already been repaired before and as I checked, not by me. At this point, I began to anticipate the potential source of the problem. Everything was confirmed several minutes later, after removing the top cover of the Fiat 500e’s battery pack. Photos of voltage measurements on 4 front, six-cell battery modules speak for themselves.

    Initial measurements showed that most of the batteries hold current quite well, a few cells were below the lower threshold of the on-board charger, which is below 2.7V per cell, but not less than 2.0V. On the other hand, the entire six-cell module, on the very front of the battery, with marked cathodes (+) and anodes (-) of the cells. In addition, with the same marker, a great number one. I checked the serial numbers of the battery modules and ruled out that the module was replaced with another battery.

    This is the best proof that an overly discharged Lithium-Ion battery is not enough to simply “charge”. Connecting such cells to a 6-cell RC-modeler charger or home “laboratory” bench power supplies gives an excellent chance for a permanent and clear deterioration of the health of Lithium batteries until they are completely damaged.

    Unprofessional attempts to excite or regenerate the Fiat 500e high-voltage battery in most cases end in damage to the insulators between the cathode and the anode of the cell. Such a cell will lose a dozen or so mV of voltage every day, and thus, causing progressive unbalance of the HV battery.

    In this case, the state of the module with number one gives no chance to save it and we have to replace it with another recovery module. At this point, it is impossible not to mention that it is not enough to take the first module from the edge, “as long as the plus is on the same side”. The replaced module must be matched in terms of age and battery capacity, and thus: “raid”.
    Thanks to this, we are sure that the installed modules will not stand out from the rest of the high-voltage battery of the Fiat 500e, causing its constant balancing, i.e. heating and wasting energy.

    I am convinced that most websites end their work at this point. The car has already started, it means “you can cancel the payment and everything else is invalid.” Meanwhile, at FiatService.EU, after the first full cycle of the battery, it’s only time to perform real tests of the battery at full load and in the full operating range. Thanks to this, even if the customer does not accept the cost of further repair, aimed at improving the performance and range of the car.     As I have mentioned more than once, with the ideas for lowering the Fiat 500e suspension, even a slight damage to the HV battery housing can have very serious consequences.

    This is what it looked like this time, a significant damage to the upper housing, not visible without unscrewing the car’s chassis aerodynamic covers, resulted in the battery being slowly but gradually filled with water.

    At the beginning, when the battery was only damp inside, the car certainly started to burst with errors. Errors – yellow triangle, of course, instead of diagnosing the error and looking for it, someone “fixed” the problem by disconnecting the 12V batteries for a moment, as everyone on the Fiat 500e forums advises.
    Therefore, I repeat once again it is not gasoline, which is flawed when pouring low-quality fuel, it is an electric car that is not so stupid and in most cases it does not show errors without a Reason.

    There are nothing more stupid than clearing errors by disconnecting 12v and not checking the reason. what’s following this, the most stupid are questions and answers in the fiat forums:

    – “hi in the morning i get a yellow triangle in my fiat 500e what to do”

    – “disconnect the 12v battery and wait a moment, plug it back in and it’s fixed”

    – “WOW THANKS, EVERYTHING WORKS, THANKS TO YOU, I SAVED 100 or 200 euro for computer diagnostics.”

    After a few months, the battery disconnect trick stops working, and that’s when you start thinking. and when a few months / years later the car comes to me.     Another Fiat 500e after another service. I.e. repair of a car, broken by another service. The car came to me after a remote diagnosis of the loss of insulators. I was expecting some possible problems and solutions. But the actual problem that arose was absolutely not expected. Even though I have had similar cases before, this one brought me some additional puzzles. But at the end it turned out that the service that repaired the batteries before me, was the most fault of this car.

Because the earlier the problem is diagnosed, the smaller the damage to the battery and the repair is much easier. the longer the battery is exposed to water and coolant, the repair becomes more and more complicated.     Fiat 500e battery replacement starts with getting the 500e replacement battery. Unfortunately it is not easy for several reasons:

    • The new HV battery was more expensive than the new Fiat 500e 2013-2019 in California.
    • Fiat does not sell spare parts for HV batteries. Therefore all spare parts you have to find from the aftermarket.
    • Most Fiats 500e are not badly shattered after the accidents. Making almost every one repairable without major problems. This makes the used Fiat 500e HV batteries extremely hard to find or get.

    Several times I had an offer to buy a used Fiat 500e battery with the body (rest of the car) for free 😉

    therefore better always try to repair the Fiat 500e HV battery then think about Fiat 500e battery replacement. Sometimes it may take several months to find a Fiat 500e HV battery for sale. the only thing I can give you a hint is to browse through the ads from auction sites.

    Fiat 500e battery life calculation by a producer, according to Fiat 500e maintenance schedule is 15 years or 240 000 km. In line with these assumptions, the first Fiats 500e from 2013, exceeded the halfway point of life. I drove many examples from 2013 and some of them show a slight degradation of the battery. Some examples of this model have exceeded my wildest expectations and after 7 years of use they show SOH of the battery between 99 and 100%.

    3. In new screen press CONNECT and wait for confirmation of the connection with the ECU.
    4. At the bottom of the screen, select the second icon from the left – the battery icon
    5. Press READ SYSTEM ID and READ SYSTEM STATUS
    6. At the top of the screen, select the second icon from the right – the tool icon.

    I have started my adventure with lithium batteries about 20 years ago, as a RC modeler. Lithium batteries that we used in flying models, unlike laptop batteries, were designed for maximum current, delivered in a very short time. Thanks to this I gained experience with the most well-fed Lithium batteries in the world. Batteries that I use for acrobatic or racing models are able to temporarily spend up to 100 times more current than the nominal capacity.
    What does it mean? For example, use a small battery used in 250 class acrobatic drones with a capacity of 1300mAh on 14.8V what means 4 cells per 3.7V nominal.

    Next to the capacity, a thick 75C inscription appears, marked with a black background. This means that, we can temporarily pull the current ,75 times larger than its capacity.
    That is 75 * 1300mA = 97 500 mA.
    Almost 98Amps on 15V what gives 1470W from a battery not much bigger than a matchbox.

    In your mobile phone for 99,99% it is. that’s why a mobile phone battery lasts only for two years. 100% for 4.2V(or even higher to 4.35V) and 0% for 3V.

    In most EV vehicles, the original cell capacity is degreed for longer battery life. And for example Fiat 500e’s 100% SOC is equal to ~4110mV/cell and 0% is around ~ 3300mV/cell

    Deeper discharge (100% DoD equals to full cycle) = shorter battery life – less battery cycles. Operating the battery in mid-state-of-charge would have beast results.

    No Lithium battery archive ‘capacity memory effect’ therefore it is not necessary to always discharge to zero and charge to 100%. and it will definitely be better if we don’t charge like that. If you do not use 100% daily, consider setting a charging schedule so as not to recharge the battery every day to 100%. For Lithium Battery bests practices try to keep the limits from 20 to 80% State-of-Charge. You don’t have to worry about the battery being unbalanced. Discharging to zero and charging to 100% has nothing to do with balancing the battery. Fiat 500e balances the HV package whenever it is needed, even during sleep cycle

    Lithium batteries storage

    Lithium batteries differ from each other, the additives used, which every manufacturer keeps secret… Lithum Polimer batteries, achieve their incredible performance at the expense of stability and explosive nature. These batteries, whose purpose is to discharge from 100% to zero in 3-4 minutes are extremely sensitive to too low charge or high charge. The only way to store these batteries, as well as all other Lithium batteries, is to charge them to the “magic” STORAGE level of 3.75V – 3.82V per cell (about 50%SOC)

    Proper prepared to store Lithium batteries can be stored up to 5 years, almost without degrading the battery SOH (State-of-Health) Remember, or notice the next time, how much charge your new mobile phone has taken straight out of the box?

    For any Lithium Battery bests practices, remember, no lithium batteries like to be 0% or 100% too long. And the closer to the center (SOC: 45-50%) the better. Depending on the additives used for the chemical composition and battery pack build. Lithium batteries can only be more or less resistant to too high or too low SOC.

    Putting battery in to Storage State requires a special charging mode. it is mainly used for batteries used from time to time such as drones/RC batteris, which we charge to 4.2V / cell just before use.

    Why Post collision inspection is so important in Electric Vehicles?

    Post collision common problems: battery pack damage. How small hall in HV Battery Pack can become a BIG PROBLEM.

    This dead Fiat 500e did not go into standby and did not want to charge. When we connect diagnostic computer, the first eye-throwing errors indicate overheating of the high-voltage package. After a quick check of the HV battery cooling installation, we proceeded to further analyse the actual data. Temperature readings from the individual target packets ranged from 21 to 85! Centigrade. Such readings clearly indicate damage to the balancer modules or the sensors themselves. As a result we got the decision, we lift the electric car up and take out the HV batteries. 



    After opening the Fiat 500e Traction battery pack, our surprise was endless. The whole top cover was sweat with liquefed water. All steel rusty bolts, a large part of the package floor covered with strange dust. We couldn’t understand where the water could take on 2 the battery.

    It turned out that the non-damaged HV battery housing has a small abrasion on the front. Rubbing small but strong enough that resulted in a miniature tear of the sheet metal package. Finaly We found thats place, where the water gets into the HV battery pack. At the same time the tear was small enough that it was not able to evaporate the pressed water.

    Drying, cleaning, measuring, brewing and again measuring took a dozen hours of really hard work. A work that you can certainly avoid by reporting to us for a review before or after purchasing an electric fiat. As the above case shows, easy to repair, a slight malfunction can result in very large and often not even reversible damage to the components of the electric car.
    Thats why it is so important that the post collision unlocking repair, should be carried out under the supervision of persons specialising in this electric Car repairs.

    Limited Power mode“, 47% or 0% SOC (State of Charge), “Not Ready” and a not charging Fiat 500e. After shipment from United States, any of these can be a common situation for the Electric Fiat 500e.



    The fiat 500e not-charging problem, is an overly discharged high-voltage battery. This means the battery pack is below the operating level. With this problem, time is of the essence. The sooner we wake up the HV battery, the better. If the HV battery remains below 2,8V per cell for more than a few months, it will cause irreparable damage.
