The history of this repair began with a typical problem: Fiat 500e does not load and does not start after a long time of not using the car. From the initial interview, I learned that the car could stand in this condition for several months. Therefore, we immediately started disassembling the HV battery…
An additional problem that came to light after dismantling the battery, was broken warranty seals. So the battery has already been repaired before and as I checked, not by me. At this point, I began to anticipate the potential source of the problem. Everything was confirmed several minutes later, after removing the top cover of the Fiat 500e’s battery pack. Photos of voltage measurements on 4 front, six-cell battery modules speak for themselves.
Initial measurements showed that most of the batteries hold current quite well, a few cells were below the lower threshold of the on-board charger, which is below 2.7V per cell, but not less than 2.0V. On the other hand, the entire six-cell module, on the very front of the battery, with marked cathodes (+) and anodes (-) of the cells. In addition, with the same marker, a great number one. I checked the serial numbers of the battery modules and ruled out that the module was replaced with another battery.
This is the best proof that an overly discharged Lithium-Ion battery is not enough to simply “charge”. Connecting such cells to a 6-cell RC-modeler charger or home “laboratory” bench power supplies gives an excellent chance for a permanent and clear deterioration of the health of Lithium batteries until they are completely damaged.
Unprofessional attempts to excite or regenerate the Fiat 500e high-voltage battery in most cases end in damage to the insulators between the cathode and the anode of the cell. Such a cell will lose a dozen or so mV of voltage every day, and thus, causing progressive unbalance of the HV battery.

Some time ago Aaron bought a broken Fiat 500e. According to the seller, the car stopped charging one day. Unfortunately, he did not admit that someone clumsily tried to fix this car.
During the first remote connection, it turned out that we have no connection with almost any module of the CAN network responsible for the drivetrain. Previously, Aaron tried to replace the EVCU but this did not help to regain communication. That’s why he wanted to send me both EVCU and BPCM for verification. I found it unnecessary and too expensive. Thanks to my little hint, Aaron was able to locate the damaged module the very next day after our first connection.

Therefore, I repeat once again it is not gasoline, which is flawed when pouring low-quality fuel, it is an electric car that is not so stupid and in most cases it does not show errors without a Reason.

Can the coronavirus kill a Fiat 500e? The answer is No and Yes same time. CoVID-19 freezes life of many people all around the world. Lot of them was even not able to get the place where they left cars. Unfortunately Fiat 500e don’t like to be not used. Combined with a low quality 12 volt battery, that needs to be recharged from a high voltage battery can cause the battery computer to hang and over discharge the HV batteries below safe minimal voltage.

As I have mentioned many times, the most important thing about this problem is time. The sooner the car gets to our Electric Vehicle Battery Service or we to the car, the lower the risk of damage to the Fiat’s 500e HV battery.

It turned out that our intervention was needed immediately to diagnose issues on the first two cars. Received three weeks ago, the HV batteries turned out to be completely dead. They had newly regenerated HV Battery packages from a competing company. The first had the symptom of damage as, of course, not switching on. Then showing 0% to 47% State of Charge on IPC indicating an overly discharged state.
Lifting and opening the HV housing revealed the problem. It turned out that the HV battery had broken cells. They were self-discharging. This condition should never leave a company that has undertaken the remanufacturing.
Despite our efforts to build one battery out of two, it was not possible to collect enough modules in good condition. Unfortunately, this reconstruction will require additional cells from a third HV packet, as well as re-checking all battery capacity measurements. Again, this is unacceptable with newly reconditioned units.

The second car had a problem with lost body settings. After successful re-programming, it turned out that the programmed ignition key had also been lost. These related problems were both quickly resolved.

Fiat 500e Remote Service in the United States, begins with one of the biggest messes I have ever encountered. Jon sent me a n e-mail with dashboard photos of almost all possible errors appearing simultaneously on his 2013 500e. His main concern however, was repair for “Not Ready,” perhaps the most dreaded error of all. John admitted that he had already searched all sites and forums of 500e owners. He had tried a great many ‘fixes’ with no results for any of the errors.

Jon had OBDLink MX+ code reader and registered copy Android AlfaOBD, so I immediately asked him to send me the HV Battery Log. This’s the basis for servicing an electric car
Alfa’s OBD Battery Log reported few issues, except for the lack of the correct signal to switch the contactors and the lack of charging for the 12 V battery. This is a list of common problem for people who press “everything” in AlfaOBD. But for further diagnostics, I needed logs from other powertrain ECUs. Unfortunately, Jon had issues that prevented getting additional logs. The situation was getting weirder. Using one trick, I was able to resolve the “Not Ready,” and get the Fiat 500e up and running. But not everything was working properly. Even though the car was already in the “Ready” state, the 12V battery was still not being charged.
Most troubling now was the number of errors in CAN communications, in addition to low 12V battery charge, ABS/RBC failure, and ECU configuration mismatch.
